Going to move back to a SLi setup with the intention of adding a 2nd 7800GT.I did consider the 7900GT/GTX and x1900 routes but i dont game at anything over 1280x1074.

The thing is my psu is a Thermaltake 480W silent running 1.5GB ram,Opty146,Audigy2 ZS,2x DVDRW,1x200GB ide,2x80GB ide plus the 7800GT i currently have.

Will the psu cope with a extra 7800GT or should i also payout for something like the Hyper580w Modular?

At £234 for an XFX 7800GT, your best bet is to sell your current one and simply buy a 7900GT for that same £234. The 7900GT can be modded to 7900GTX speeds.

An even better option would be to sell your 7800GT and get an X1800XT for £199. It'll smudge a 7900GT on the pavement at stock, but if you feel comfortable with volt-modding then go for a 7900GT.

I'm pretty positive your PSU could cope with a 7800GT SLi setup, but like I said, it's definitely not a cost-effective upgrade.

I would say a 480w psu, even a quality one with 2 dedicated vga outputs would struggle with an SLI rig

You seem to be in the same boat as me (I have a BFG 7800 GT) and was hoping of adding another GT very soon, but the cost of the upgraded psu and the graphics card put me off, much better than to get as much as you can back from your 7800 and buy a new 7900GT instead
