Why don't they make regular IDE drives > 500GB?

Because PATA has been on its way out of motherboard for many years.
But there are converters for pulling SATA drive to PATA.

Yeh, for some reason I really don't like the idea of a converter in there. Sort of feels like a bodge and something that might just cause problems?!

I bet if a 1TB IDE drive came out (at a reasonable price), it would sell like hot cakes!
 
If you can afford to fill more than 500GB space, you can afford a mobo manufactured after 2003.

That's not really the issue is it. Take my little Shuttle server. It runs absolutely perfectly, but I'd like to put more storage space on it.

What would be easier and cheaper:-
1) Plugging in a bigger IDE hard drive?
2) Replacing the entire things and setting it up from scratch again?
 
Or just get a cheap PCI-E SATA card? Although I guess you don't have PCI-E if you don't have SATA...

You can get PCI SATA expansion cards and PCI 2.1+ can have the same speed as a PCI-E 2.0 1x slot so should be able to support 2-3 ports at near full speed.

You've got me thinking now...

If I'm going to add a PCI card, could it not be for external sata? So I could put all the drives outside my tiny shuttle case? eg: Run a pair of sata drives in raid for example? (if possible)

yes you can do that you may need to router the cables from inside then out or buy a sata back plate

Hmmm... I suppose when you start adding this up... To allow my Shuttle to have more (raid?) storage (in effect for NAS):-
£50 for a esata back plate
£50 (£25 per esata caddy, 2X£25)
=£100

That's already about £25 more than an eTRAYz would cost me, and that's built for the job and probably better at it too...

Hmmm...
