Corsair PSU RMA

So my Corsair modular 620W psu gave up the ghost and i couldn't do with the system downtime and bought the 850W model.

Decided to submit an RMA for the 620W, received details for sending it back, took into post office today, As the box was 95grams over the 2kg mark its going to cost £37.95, I decided I didn't want to pay that, and thought i'd try to minimise what I thought was already fairly simple (yet secure enough to arrive safely).

The box is smallish (not original corsair one), i didnt supply the modular cables, just the unit itself, and other than 2 small slices of polystyrene and some of the air in plastic.

Was told if it was 96 grams lighter then it would only cost £17.95, which i can live with, but where's the happy medium between PSU safety and cost?

I looked in DHL service points in the high street shops, and they're fairly similar price wise.

Anyone here returned a PSU to Corsair? how did you pack it? Im considering a jiffy bag with some extra bubble wrap, just to save £20..
