I'm currently using a Corsair HX520w in my Q6600/8800gtx set-up. My question is, if I upgraded to an overclocked i5 set-up with a GTX580 would it cope?

Is the 580 really that power hungry? I ran an overclocked q6600 with two 8800gtx in sli on a corsair hx620 (ok 100w more than this psu, I know) for a good 12 months with no issues.

Yes it will handle one GTX 580. Power consumption tests in reviews usually measure AC power, while not taking efficiency into account, so the number will be higher than actual DC power from the PSU.

PSU's also weaken over time.

That's only true with mediocre/below average caps. Decent Japanese caps will not degrade outside of about 1-5% over the PSU's lifetime.

It's a good PSU but it will struggle with a 580 at full tilt. Recommend a good 650W PSU, with well over 500W on the 12V rails.

650w is ridiculous for one GTX 580.
