Cutting aluminium

I intend to cut a hole + screw holes for a 120mm fan on the top panel of an aluminium case. Apart from "don't use grinders on aluminium" does anyone have any tips or suggestions before I begin?

Eg. the best tool for the job and/or things to look out for. I own a power drill and a dremel so either one's an option, though I'd rather not have to fork out for more tools if at all possible :p
 
As I said in another thread.

You will need an arbor for the holesaw.

Make sure your drill has the right size chuck for the arbor.

Make sure the holesaw is bi-metal.

I used a 114mm bi-metal holesaw and a 32-152mm arbor.
 
Holesaw is the easiest way as above, though you can get away with a cheap one for cutting aluminium, worth getting a more expensive bi-metallic one if cutting steel.

Dremel is a option if you are confident in using it without slipping, & you don't need to be too exact if covering the edges up with trim or a grill.
 
Aye I saw that thread mate, I was more concerned about potential pitfalls specific to aluminium as the other thread dealt with a steel case.
