Just used the same procedure as before to build the USB stick. Didnt bother trying to boot from CD as i like this USB stick idea anyway.

got a bit brave / lazy with another one and used the vSphere host update utility (I dont run vCenter) to upgrade from ESXi 3.5 to ESXi 4, also worked fine

More details please? This esxi4/vshphere, seems quite hard to get any solid information on it past the marketing nonsense. I read that it can be installed to the usb stick directly from the cd this time?
Any advantage to upgrading my existing 3.5 install?

I really want one of these servers at home but I know all i'd do is set it up and they it'd be a massive waste!!

Firstly my apologies for asking such a basic question in amongst all you experts...

I'd like to try EXSi 4 on my ML115 here at home. There is lots of documentation to read first though. But as I understand it, I install it, and then I can install say XP and Linux as virtual machines. Basically I would log on to the XP virtual machine from my client Windows laptop using Windows Remote Desktop, and operate it. So far so good ! But from a windows client, how would I log onto the Linux Virtual machine and operate the linux desktop GUI, if this is possible ?

Spot on.

You would install either your choice of VNC (Many out there with Real VNC and TightVNC being popular) on the Linux client or FreeNX (http://freenx.berlios.de/). Both solutions achieve the same task but I would recommend FreeNX as I found VNC solutions to be buggy and laggy.
