I made a video of me playing UT2004 Ballistic Weapons yesterday & used fraps, the Virtual Dub to make a smaller .avi. It was 2 gig after that, so I converted it to .swf with a app. I downloaded, it is still 870ish meg. Is there any way I to get it about the 100ish meg. size.

Well, I did tell you how to do it, but you chose not to use it 
IN SHORT
in console,
type in demorec (or bind a button)
to stop, type in stopdemo (or bind a button)
You will then have a full demoin your Community --> Demo's folder (ingame)
From there you can dumpframes compile/compress with Virtualdub

use virtualdub to encode the video as xvid, 1200kb/s should be fine, also use virtualdub to convert the audio to mp3
use the mp3 codec in here http://www.dvduk.pwp.blueyonder.co.uk/_files/vdm.PACKAGE.zip , just double click the installer and it'll sort itself out
96kb or 128kb will be fine
if it's a 90minute movie, it should be around the 700mb mark ish..

If your after the ultimate compression the x264 is where its at.
I use staxrip myself which you can get from Here!
Depending on the duration of the video I normally use 700Mb for 2 hours, 350Mb for 1 hour and ~150-200Mb for 30 Minutes at standard DVD resolutions.
