Using CoreAVC, Haali Media splitter and Media Player classic. All files run fine (including other large 1080p files) apart from one large 1080p file just refuses to play and will sometimes cause the player to crash. I can get it to play in Media Player, but the sound is ahead of the picture.

Any ideas?

VLC will shows a blue screen and no sound or video can be heard/seen

Also check what codec is actually being used to decode the file. In MPC, right click the video - filters - and check that "CoreAVC" is listed, or check what is in fact being used. Even so your cpu is plenty capable of decoding 1080p with any codec. If its a pretty old encode, people thought it was a great idea to use 16 reference frames and this makes it VERY difficult to decode, and will generate very high CPU usage. This could also be the cause.

CoreAVC isn't listed within MPC when i follow your steps above. How can i add it?
