After installing the game from DVD it proceeded to download the game AGAIN and install it again. It has finished d/l two patchs now. The second being the newest patch all being well I should be playing it shortly..

Well thats crap... Got it all working and tried to register my physical copy of TBC in Battlenet and it says its already been used, probably from when I installed it a few years back. Now I cant play my BC version.. Any idea on what to do?

My copy of WoW is registered ok but cant do the BC...

You shouldnt need to do BC surely, you just link BC to your existing WoW account?

You didn't link it to a different account, did you? Just see if it will let you create a blood elf with your current signon.
