Tidy work Jester. I've got some acrylic to make a switch holder to go in a 5.25" bay and would like your advise if you don't mind.

Apparently you can't use normal drill bits and saw blades because they will chip and crack it, is this true, what bits and saw do you use?

Cheers mate. It really depends on the material itself, some can be softer than others and thus less prone to chipping. Cut yourself a scrap piece for testing matey. The way I made these was limited by the tools I had available and for cutting purposes it was a bit of a no no (due to fumes etc) no less than a 4" grinder with slitting disc :) and to dress up the edges after a hand file. I also used standard drills running at high speed (all small holes remember) apart from the flat bottom drill I made for the countersunk hole which was a much slower speed. Just remember to go easy whenever breaking through with the drill. Depending on the size of switch you are going to fit I'm guessing you will require a hole saw, with this cut at a slow to medium speed and make sure you have something to drill into (ie some wood or aluminum) as this will help steady the cutter, and make sure its clamped firmly to avoid spinning. Last thing and most importantly SAFETY FIRST ! Always wear eye protection mate and never take risks. Hope this helps you a little bit and good luck.

Oh nearly forgot ... as for saw blades use a fine tooth blade to help avoid chipping and leave the protective film on right up until you're finished the job.

Thanks that helps a lot, was that a hand held grinder? If so props for the straight lines.

Holes needed are 1/2 inch, hopefully I can get a bit that big along with a few smaller sizes so I can start small and work up.

Did you tap the holes or did you just drill them and screw a screw in?

Yes mate a hand held grinder but the edges were dressed up with a hand file don't forget (thats the skill part ;) ). Check first to see if you can pick up a hole saw roughly that size as it will cut easier for you and also in one go. If you can't source one (hole saw) then yes drill a pilot hole first (small hole) then open it out with a half inch. If drilling more than one hole double check your markings as you only get one go :) and with most switches you should have a covering flange that will hide any small chips if they happen so dont panic.

Oops forgot last answer .... yes I tapped them but you can get away with using a screw directly into the hole just allow a slightly bigger drill bit if doing this. ie slightly bigger drill than tapping drill size.

TBO it won't actually be seen so it doesn't matter if it chips a bit, I just read about chipping/cracking and imagined it getting torn to shreads with the wrong drill bit.

I'll try without a tap then thanks. I've got plenty spare so just need to get some bits and blades then I can get going. Thanks Jester :)

Ok skyripper had a quick chance today to try and knock something up for you mate to have a try and see what fits / works and what doesn't. If you trust me your postage details I'll send this to you Monday and you can give me some feedback on what needs changed. :)
